Replacing a Wooden Rooftop Crossover: When It's Time and What to Use

Somebody built a wooden crossover on your roof once. Probably years ago, probably in-house, probably to solve a real problem: a pipe or a duct in the way, and a crew that needed to get over it. At the time it worked. But wood on a roof lives a hard life, sun, rain, snow, freeze-thaw, and it doesn’t age gracefully. If you’ve got one up there now and it’s gone gray, soft, or wobbly, this is the article for you.

We’ve been getting more and more requests to rip out old wooden crossovers and replace them with proper modular platforms, and there’s a good reason for it. It’s not just that the wood looks rough. A weathered wooden crossover is very often out of OSHA compliance, and a lot of building owners don’t realize it until an inspector points at it or somebody nearly goes down on a soft step. Let’s walk through why wood fails, how to tell yours has to go, and what you put in its place.

Why wood was never really the right material up there

Wood has a few problems on a roof, and they stack up over time.

  • It rots. Sitting in standing water, morning dew, and snowmelt, wood soaks it up and breaks down. A step that felt solid two winters ago can be soft in the middle now, and you won’t always know until your weight is on it.
  • It gets slick. Wet wood is slippery, and up on a roof near an edge, a slip is exactly what you’re trying to prevent. Add algae or fungus growth and it gets worse.
  • It splinters, warps, and pulls loose. Fasteners work loose as the wood swells and shrinks through the seasons. Handrails get wobbly. Boards cup and lift. Now the thing that’s supposed to make people safer is its own hazard.
  • It usually wasn’t built to spec in the first place. Most of these were framed up by a maintenance crew doing their best, not engineered to a standard. Which brings us to the real problem.

The compliance problem people miss

Here’s the part that catches owners off guard. A rooftop crossover isn’t just a convenience, it’s a walking-working surface, and OSHA has real requirements for it. A homemade wooden structure usually misses several of them, and a rotted one misses them for certain.

The big one is load. Under OSHA’s stair rules, the structure has to be able to support at least five times the expected load, or a 1,000-pound concentrated load at any point, whichever is greater. Think about what that means for old wood. You cannot certify that a weathered, partly rotted wooden crossover holds 1,000 pounds at every point, because you can’t see inside the wood to know what’s still solid. The moment you can’t prove it carries the load, it’s not compliant. Full stop.

Then there’s the geometry. OSHA standard stairs have to sit between 30 and 50 degrees, with risers no taller than 9.5 inches, treads at least 9.5 inches deep, and at least 22 inches of width. A lot of homemade wooden crossovers were built steeper and narrower than that, because the crew was fitting it into a tight spot, not checking it against the code.

And the railings. Any crossover platform or stair with a drop of 4 feet or more needs a guardrail: a top rail at 42 inches, built to take 200 pounds of force. Stairs need a graspable handrail on top of that, set between 30 and 38 inches. A wobbly wooden handrail that flexes when you lean on it doesn’t meet the 200-pound requirement, and everybody who’s grabbed one knows the feeling.

So when you add it up, an old wooden crossover often fails on load, on geometry, and on railings all at once. It’s not a maintenance item at that point. It’s a replacement.

How to tell yours needs to go

You don’t need an engineer for the first look. Walk out and check for these:

  • Steps that flex, feel soft, or sound hollow when you step on them
  • Gray, cracked, splintered, or visibly rotted wood, especially where it meets the roof and stays wet
  • A handrail that wobbles, moves, or that you wouldn’t trust to catch you
  • Loose, backed-out, or rusted fasteners
  • Steps that feel too steep or too narrow, or a rail that’s clearly lower than about waist-to-chest height
  • Any spot where the wood has punched into or damaged the roof membrane underneath it

If you’re checking more than one or two of these boxes, it’s not worth patching. Patched wood on a roof just rots again, and you’re back up there next year with the same problem plus another year of liability.

What you replace it with

The modern answer is a modular metal crossover platform, and it fixes every problem the wood had. A rooftop crossover platform is built from galvanized steel or aluminum that doesn’t rot, doesn’t grow fungus, and doesn’t splinter. It comes engineered to the OSHA numbers out of the box, correct stair angle, correct riser and tread, proper 42-inch guardrail and handrail, rated for the load. No guessing whether it holds up, because it was designed to.

A few things make the swap easier than people expect:

  • It’s modular, so it fits your obstacle. Step-over for a low pipe, full stair-over-and-down for a taller duct or pipe rack, a bridge span for something wide. The system configures to what you’re actually crossing.
  • It doesn’t have to penetrate the roof. These sit on weighted or membrane-protecting bases instead of bolting through, so you’re not putting new holes in your roof or voiding a warranty, and the old wood’s damage to the membrane can get addressed at the same time.
  • It installs fast. Bolt-together modular systems go up with hand tools, no welding or cutting on the roof, so the changeover is usually quick.
  • It’s basically maintenance-free. Galvanized or aluminum construction means you install it and forget it, instead of re-inspecting rotting wood every season.

If the crossover is part of a longer route across the roof, it’s also worth looking at a rooftop walkway to tie the whole path together on a safe, anti-slip surface, rather than replacing just the one obstacle and leaving the rest of the trip hazard in place.

Getting a replacement specced

Replacing a wooden crossover is a straightforward job once we know what we’re working with. The measurements that matter are the height of the obstacle at its tallest point, the width you’re crossing, the clear space on each approach side, and the roof type. A few phone photos of the old wooden structure and both approaches tell us most of what we need in about ten seconds.
